While tinkering with my variator the other day I noticed that despite how tight I got the variator, the kick start gear would slip out of place and slid back against the variator back plate and push it out. I DID NOT have the gear pressed onto the crank. How do I fix this issue?

Heat up the gear and it will slip on all the way also have a pipe big enough to go over the crank just in case you have to bang it in a little. Now remember you have to wear thick gloves or those kitchen gloves when getting the turkey out of the oven. The gear does not have to be red hot just nice and hot so that it expands a hair.
If you have TWO Boss sleeves you can use two of them to bang it on. Alleyoop

Good Idea Alley. What about using a propane torch? Would that work too?

Oh sure that will work just as good I actually used a small BUTANE torch once and it worked. It just needs to expand like I said a hairs width and with a few taps should go on all the way then when it cools off it should tighten up and stay there. Alleyoop

Alleyoop, because it's related to this I thought I'd toss it into the thread; when you're fitting that gear into place, is there a way to adjust it so that you get more than one or two full "turn overs" per kick? I actually only get one right now. (Sound = blum blum, when it should be many more blums).

That gear has nothing to do with how many times it turns it. It is the Gear that engages that gear that you need to adjust. It is the either that the kickstarter is TO LOW or that the HALF MOOM gear is not aligned right. Here is a picture of how it should look like: Alleyoop The marks on both gears have to align straight across:

Ok thank you. My kick is aligned perfectly horizontal so I don't think it's too low, so I'll check the marks.
