Jon, I'd like to think that our problems our different. Since, if memory serves, you drained your oil and didn't find any metal shavings. You might be lucky and just have it be in your top end!
My next one will definitely be at least a 250. The location of the new house just calls for light highway duty from time to time. I know I've said it before, but I've really got my eyes on a TMAX. I hope to soon be in the financial situation to pull that off. We'll see.
I'm not going to be able to do anything until Sunday at the earliest, since I'll be out town tonight and tomorrow. If I end up with a new motor, I'll probably wait until I get paid at the end of the month. Getting one paycheck a month sucks.

I brought this idea up on another undisclosed forum awhile ago and actually got some input from the Good Dr. JR. It'll probably remain a project for a future rainy day. I was just reminded of it when I saw that Helix on Craigslist and had a crazy impulse, which I'm a little prone to. Just ask my wife. I figure if you want something bad enough, you can make it happen. Motor swaps are common place in the auto world. The craziest thing I've ever heard of was putting the motor from a Hayabusa into a SmartCar. Want to talk about something that would FLY! I think that rainy day will come when I have another everyday scooter, which will hopefully be sooner than later. I'd say within the next year.
My scoot would certainly scream with a motor from MonsterGY6! But, at this time that's more than I want to spend.
I've talked to Rich over at Scrappy Dog Scooters and he actually has a 161QMK motor, same as mine, which he says I'll have no problems using my rear disc brake with. I'm seriously considering it, since its more in my budget.
Before I make my final decision, I'm going to open that crank case.... this weekend.

I must be crazy. I've been weighing my options of new motor vs rebuild (or both) and I've been doing alot of thinking about the future of my scooter lately, my brain revisited an old thought.... the possibilty of coverting it to a 250. If I could find a cheap donor bike, like something that's been dropped or doesn't have a title, I could probably work out a deal with some people at work to help me fab the up the needed motor mounts. It can be done no problem (and I'm planning to do it once my bike is repaired anyway), but I could really use something that's highway capable. I'm still debating what to do. I still want to crack my case open before I make my final decision.
As far as the pictures go, mine is more like the middle one. The one on the right is different, because its a for 16" Wheel (I have 13" wheels). It also has the disc brake integrated into the case. The disc brake on mine is on the opposite side (the muffler side) of the wheel.

If I had everything off, splitting the case wouldn't be too bad. I know how to make use of the gentle persuasion of rubber mallet. My issue is that there are still components on each side of the crankshaft that need to come off. Look at these pics: (sorry, my phone doesn't take good pics in low light conditions.)

You know when you posted about the metal filings in the oil? I think you also said something about the piston rod feeling a little loose. I wonder if that's part of the problem. I never tried to pull a flywheel so I can't help ya there. Good luck! Well, it doesn't have alot of play, so I don't know if that's it. I'm not going to find out until I can crack the crankcase. Has anyone on this forum ever done it? Google isn't providing me much insight and I'd love to see a video. I'm just afraid that I'm getting to a point where I'm not going to have the right tools in my toolbox. But... I'm not ready to give up and go to a pro just yet.

So, here's my status as of yesterday. I pulled the starter motor off and that sprocket looked fine. Now, I need to open the crank case. My question: Do I need a flywheel puller or any other special tools? I removed the fan, but I could not get the rest apart.

Sounds a little like my scooter... right before the motor seized on me. However, when I drained my oil, I found plenty of metal shavings. A magnet helped, but even when I dumped my drain pan into my recycle bottle, it kinda felt like I was panning for gold. Plenty of metal... and I still haven't found the source.

Is there a good guide somewhere on how to open up the crankcase? I'll keep looking, but I hoped someone could point me in the right direction.

It has a rear disc brake. I got the caliper off just fine, but there's this bracket that will not slip off. I remove the axle nut and the shock and nothing.
No, I don't have the Haynes Manual, yet. Well, I do have 3 or 4 Haynes Manuals, just not the Chinese Scooter one. I'm planning to get it soon.
I'll probably try digging deeper into my motor this afternoon.

I'm calling it a night. I've got the motor pulled, with the wheel still attached, because I cannot figure out how to pull the wheel. I removed the axle nut, but the wheel and the bracket on that side would not come off.
Since I had the motor off, I mounted up my parts motor to check it out. No love. When I hit the starter switch, all I got was a squeal from the starter. I couldn't budge the kickstarter. Ah well. I'll troubleshoot that another day.

There were alot more metal shavings in the bottom of the drain plug, that I hadn't noticed when I took the first picture this morning. I didn't take a picture of it, and I have now cleaned it up.
Anyway, the connecting rod does have a little wobble to the side. Not much, maybe a millimeter or two. Should it have *zero* play to the side?
I guess its time to drop the motor.

First new pic of the day. I drained the oil and held an old hard drive magnet in the stream. Look at what I found.... The magnet on the right is clean (for reference). I'm off to Wal-Mart to grab some supplies I missed in my earlier trip... I need to start making lists...
