Before I replaced my crank, I never had this problem but now a good percentage of the time my starter seems to not engage, partially engage, or make a gear grinding noise before catching and then starting my bike. What gives?

It's possible that the end of the bendix that sits in the left side engine cover isn't in the hole it's supposed to be in, or the washer that should be on the bendix shaft on the engine side might have fallen away.

What method did you use to remove the variator nut? I have seen some methods actually warp the drive fave and that will cause your problem!

I am still having this problem. What would cause my electric starter not to engage most of the time. When I hit the start button normally I get a screech and then sometimes it will engage and start my bike right quickly. The noise it makes sounds like gears grinding. Prior to changing my crank this never happened.

If its a 150cc motor it has a Starter Clutch inside the left cover behind the Stator. It is your starter clutch, you many not have tighten the nut enough or you put the washer on the wrong way. Alleyoop The gear above the big starter clutch gear is your Idler gear which the starter turns that in turn turns the starter clutch. Now the end of the shaft on the idler gear fits in a recess on the inside of the cover to keep it straight and level and in place.

That totally makes sense alley. Since I'm leaking oil like crazy already, I'll just do a tare down and redue my gaskets. I need one of those special sockets to tighten the clutch bolt to specks. I guessed using a screwdriver and mallet! Doh!

When I redue this, should the Variator be installed before the clutch bolt is torqued?

Don't forget an OIL SEAL is inside the cover so make sure you put in a new OIL SEAL that may be where it is leaking oil. But once you take the flywheel off you will know if the seal is leaking because you will see oil around the Crank Or it could be leaking around the cover plate. Alleyoop

Do you have a pic of the oil seal?

Alley, I'm not sure if you saw this question. We were posting at the same time.
When I redue this, should the Variator be installed before the clutch bolt is torqued?
Also,
Do you have a pic of the oil seal?

You do not have to worry about tighten or torqueing the variator or clutch first they are independent of each other. So put on the belt and then tighten whichever one you want first does not make a difference. Here is a picture of where the Crank Oil seal inside of the stator plate. Alleyoop

Alley, when I pulled the fan cover off, I did not see a bunch of oil in the stator housing area like I anticipated I would. I don't think it is the oil crank seal like I suspected. It seems like the oil is coming from somewhere else.
